EDC16 V6V8 TDI CR
Bosch EDC16 — VAG diesel common-rail (early/first-gen CR). Primary variant EDC16CP34 (V6/V8 TDI); related EDC16U34/U31 and EDC16UC40 on R5 2.5 TDI and some V10 builds. "Early CR" = FIRST VAG CR V6/V8/V10 generation (~2004-2010, solenoid/piezo CR, VNT). The ECU hardware
MCU: Freescale/Motorola PowerPC MPC5xx, 32-bit, BIG-ENDIAN — MPC563 on EDC16CP34; MPC562 (some MPC561) on EDC16U34/U31. Program + calibration live in ONE EXTERNAL NOR flash: ST M58BW016 (16 Mbit = 2 MB) on most EDC16CP34; some builds use a 4 MB part (M58BW032 / equivalent). Immobiliser + adaptation/coding live in a separate EXTERNAL SPI EEPROM, ST95320 (32 Kbit = 4 KB) — a distinct dump, NOT the tune. Internal MCU flash holds boot/monitoring only. Bench access is BDM (background debug mode) on the MPC5xx debug port. No secure boot / HSM / crypto core (unlike EDC17 TriCore) — firmware integrity is CHECKSUM-ONLY.

READ/WRITE paths: (a) OBD reflash with MPPS, FGTech Galletto, KESS/K-TAG, FlashTec — early cars over K-line (KWP2000 / ISO14230), later over CAN (ISO15765/UDS); the tool runs the flash-loader + checksum. A seed/key gate exists — some EDC16CP34 report a 'seed key' lock on OBD R/W. (b) BENCH / BDM on the MPC5xx debug port (DFOX, FoxFlash, CMD, MagicMotorsport, KTAG BDM) — full R/W + checksum of the external M58BW016 flash and R/W of the 95320 EEPROM; the reliable route when OBD is locked or the unit is bricked. (c) True 'boot mode' is not generally needed on this gen — BDM is the fallback. IMMO: immobiliser + adaptation live in the 95320 SPI EEPROM (the TUNE is in flash, not here). Immo-off = patch the 95320 (state-byte edits, BinUnlock/CKECU-style) or write a virginised/donor EEPROM — needed for ECU swaps or to enable R/W on some locked units. No cryptographic firmware signing on EDC16CP34, so a correctly re-checksummed file flashes cleanly.

Staging - what each stage really gives
- stage1 - Software only (OBD or bench reflash). Raise smoke/IQ limiter (with air), boost target + boost limiter/SVBL + altitude clamp, torque limiter AND torque monitor together, driver's-wish, small rail-pressure and timing trims; raise the gearbox torque limiter on autos. Typical 3.0 V6 TDI 233 PS (ASB/BMK, ~450 Nm stock) -> ~275-285 PS / ~550-585 Nm; 3.0 211 PS -> ~250 PS; 2.7 180 PS -> ~210-220 PS; 4.2 V8 326 PS -> ~380-400 PS. ~20% power, large torque gain, mild economy improvement on light throttle. Stays inside stock turbo/injector/clutch limits — but the big torque rise already loads the ZF 6HP box and clutch/DMF, so keep the driveline limiter honest.
- stage2 - Stage-1 calibration + bolt-ons: high-flow / de-cat or DPF-delete (OFF-ROAD only, illegal on-road), free-flow intake, upgraded intercooler, EGR delete, sometimes intake-manifold / swirl-flap delete. More aggressive fuelling/boost with the extra airflow. 3.0 V6 -> ~300-315 PS / ~620-650 Nm; needs a healthy VNT and clutch/box headroom. Recalibrate smoke limiter, boost, and keep EGT-protection back-off intact.
- stage3 - Hardware: VNT hybrid or larger turbo(s), upgraded injectors / higher-flow pump, uprated clutch + flywheel (manual) or built/clamped ZF auto, larger intercooler and fuel supply. Full fuelling/boost/rail recalibration with datalogging. 3.0 V6 -> ~330-380 PS+; V8/V10 substantially higher. Limited by CR injector flow, VNT/turbo choice and drivetrain torque capacity; requires log-validated AFR/EGT/rail.
Safety limits
- Rail pressure: keep within CR system/injector spec (~1600 bar system max on this gen, Bosch CP3); SOFT increases only (a few %) — over-pressure fails the pump, injectors and high-pressure lines
- EGT: keep sustained pre-turbo/exhaust temps < ~750-780 degC (short spikes < ~830 degC); over-fuelling drives EGT up and melts pistons/turbine — back off fuel BEFORE EGT climbs, and do NOT disable the ECU's EGT/component-protection derate maps
- AFR / smoke: full-load AFR >= ~16.5:1 (lambda >= ~1.15-1.2); NEVER raise torque/IQ without raising the smoke limiter with AVAILABLE air — over-fuel = soot, DPF loading, EGT rise, bore-wash, turbo wear
- Injector flow ceiling: do not command IQ beyond injector static flow / max duty — past that you lose atomisation, dump raw fuel, spike EGT and wash the bores; a bigger smoke-map number is meaningless without injector capacity
- Boost / turbo: stay inside the compressor map, avoid VNT overspeed and surge; single VNT typically ~2.2-2.4 bar abs ceiling. Raise the boost-limiter/SVBL + altitude clamp in step or trigger P0234 overboost limp; don't chase boost the vanes can't hold
- Injection timing / peak cylinder pressure: keep SOI advances small — excess advance (with more fuel + higher rail) drives peak cylinder pressure into piston/rod/head-gasket territory and raises NOx
- DPF: don't over-soot — excess fuelling shortens DPF life, causes frequent/failed regens and oil dilution; keep the regen strategy intact on DPF cars
- Torque-monitor lockstep: torque limiter, torque model/monitor, Nm<->IQ conversion and the gearbox/clutch limiter must ALL move together or the ECU faults/limps
- Driveline: never exceed clutch clamp, dual-mass-flywheel limit (manual), or the ZF 6HP rating (6HP19 ~ lower, 6HP26 ~600 Nm class) — raising the gearbox torque limiter above box/clutch/DMF capacity destroys them; the 233 PS 3.0's Stage-1 torque already approaches these limits
- EGR / DPF deletes are EMISSIONS-ILLEGAL for on-road use — flag explicitly, do not ship silently
- ALWAYS recompute EVERY affected checksum (program + CAL blocks + monitoring) after edits — a wrong checksum no-starts, limps or bricks the ECU
