Fuelling and load sensing
Diesel — 2.0 TDI PD 16v (Pumpe-Duese unit injector: cam-driven, solenoid-timed, one injector per cylinder). NO common rail / NO rail-pressure control. Fuel metering = injected quantity (mg/stroke) governed by injector energizing DURATION, with combustion phasing set by start-of-injection (SOI) timing. Do NOT look for or edit a rail-pressure map — it does not exist on PD; diesel fuel safety is governed by quantity, air mass and EGT, not rail pressure.
How this ECU is read and flashed
READ/WRITE paths: (1) OBD — KWP2000 over K-line on early BKD cars, CAN/TP2.0 on later cars — full flash read+write via MPPS, Alientech KESS v2 / KESS3, Galletto 1260, CMDflash, MyGenius, VAG KWP2000+/'VAG flasher'. Uses a Bosch weak seed/key login; there is NO RSA/signature on EDC16 so OBD flashing is straightforward. The reprogramming counter increments on OBD writes. (2) BENCH / boot-mode — K-TAG / KESS3 / FoxFlash / CMDflash 'boot' via the ECU bench connector/pinout: full flash access, counter not touched, used when OBD is blocked or for recovery. (3) BDM — solder the MPC5xx BDM pads on the PCB and read with BDM100 / K-TAG BDM / Dimsport Trasdata / FoxFlash; reaches the external M58BW016 (2 MB) plus MPC5xx internal flash — the fallback for a bricked/locked unit and for full verification. Staging - what each stage really gives
- stage1 - Software only, stock hardware. Coordinated increase of driver's-wish + torque limiter + Nm->mg, smoke/IQ limiter raised in PROPORTION to a modest boost-target bump, small SOI/duration optimisation, MAF & boost-limiter ceilings raised just enough to prevent limp, torque monitor raised in lockstep. Typical BKD/BKP/AZV 140PS/320Nm -> ~165-175PS / ~380-400Nm; BMN/BMR 170PS/350Nm -> ~195-205PS / ~400-420Nm. Roughly +30-35 hp / +60-90 Nm with no smoke IF the air/fuel balance is respected. Watch the stock single-mass-equivalent clutch/DMF at the top end.
- stage2 - Bolt-ons + more aggressive software. Common: larger front-mount/uprated intercooler, high-flow intake, EGR delete + blanking, and (off-road / where legal) DPF removal with decat/turbo-back exhaust + downpipe. Software pushes boost/fuel further with EGR-off and de-DPF calibration. Typical ~180-200PS (140PS cars) / ~205-215PS (170PS cars), ~420-440Nm. Now at/over the stock clutch limit — uprated clutch recommended; DSG DQ250 is at its ~350Nm ceiling. EGT and smoke MUST be re-verified on the higher airflow.
- stage3 - Turbo + injector + driveline. Bigger/hybrid VNT (e.g. GTB1756VK / GTB2260VK class), larger PD injector nozzles (up-nozzling toward BMN / aftermarket ~5.5mm-class), uprated intercooler and fuel supply, uprated clutch + (manual) heavier/uprated flywheel. Requires a FULL rescale of smoke/IQ limiter, boost target/limiter, N75/VNT duty, SOI/duration and the whole torque structure + monitoring for the new hardware. Typical ~215-240PS / ~450-480Nm+ depending on turbo/injector combo. NOTE: this torque is well OVER the DQ250 DSG's ~350Nm limit — Stage 3 is realistically manual-only (or a heavily upgraded DSG). Safety limits
- NO RAIL-PRESSURE LIMIT — PD is a unit-injector engine (no common rail). Fuel safety is governed by injection QUANTITY, air mass and EGT, not rail pressure. Do not look for or edit a rail-pressure map.
- MECHANICAL / CON-ROD (peak cylinder pressure) limit — the 2.0 TDI PD (BKD/BMN family) is well known for BENDING or SNAPPING connecting rods when over-fueled and over-advanced. Sustained torque much above ~400-450 Nm on stock rods, or aggressive SOI advance stacked on high IQ, risks rod failure. Diesels do NOT have a knock sensor pulling timing like petrol — the true mechanical ceiling is peak cylinder pressure, so keep timing advance small and torque within rod headroom on stock internals. This is the limit most often missing from bad diesel tunes.
- Injection quantity (IQ): keep peak within roughly stock +20-25% (order of ~58-64 mg/stroke on a 140PS PD on stock injectors/turbo). Beyond ~65 mg/stroke on stock hardware = heavy smoke, EGT spike and DPF soot overload. Exact stock scalar varies by software — READ it from the file, don't assume.
- Exhaust gas temperature (PRE-turbine): keep sustained EGT below ~750 C, brief peaks under ~820-830 C. Melted turbine/manifold and exhaust-valve damage above. EGT is the true thermal limiter on a diesel power tune — log it with a real pyrometer, don't trust the modeled value alone.
- Smoke / air-fuel: hold full-load lambda above ~1.15 (AFR ~16.5-17:1 on ~14.5 diesel stoich); below ~1.1 produces visible soot. The smoke limiter must TRACK MAF — more fuel is only safe with proportionally more measured air.
- Boost (absolute MAP): stock GT1749V (VNT17) on the 140/136PS BKD/BKP/AZV tops out around ~2300-2500 mbar ABSOLUTE (~1.3-1.5 bar relative / ~19-22 psi) before overspeed/compressor surge and overboost limp; the 170PS BMN/BMR use the larger BorgWarner BV43 with a little more headroom. Bigger power needs a bigger turbo, NOT more boost on the stock unit.
- Overboost / over-MAF plausibility: raise the boost-limiter (map + SVBL) and MAF fault ceilings JUST enough to reach target with margin — leaving them stock trips limp, opening them wildly removes turbo-overspeed protection.
- Torque-monitor lockstep: any increase to driver's-wish / torque-limiter / Nm-mg MUST be matched in the torque-monitoring/plausibility maps or the ECU derates/limps and logs torque-implausibility DTCs.
- Clutch / DMF: stock manual clutch on the 140PS PD is ~350-400 Nm capable; the DQ250 (02E) DSG clutch packs are ~350 Nm stock — Stage 2+ torque exceeds this, uprated clutch (and for DSG, a proper upgrade) required. The dual-mass flywheel is also a wear point under raised torque.
- DPF (DPF cars: BMN/BMR/BMM/BMP): excess soot from over-fueling shortens regen intervals and clogs the DPF; keep smoke clean and preserve/relocate the regen + modeled-EGT strategy rather than just deleting monitors on a DPF-present car.
- Injector duty (PD): unit injectors are cam-driven — excessive commanded energizing duration at high RPM overruns the available cam window and damages injectors/cam followers; respect duration limits when up-fueling.
- Emissions/legal: EGR-off and DPF-removal are off-road / where-legal only and must be paired with correct monitor/DTC handling; do not present them as road-legal.
