What actually causes this on a VAG
The voltage on the exhaust flap's position signal wire has fallen below anything a working sensor could genuinely produce, usually sitting at or near zero. The ECU does not read that as "the flap is closed" - it reads it as the wire being shorted to earth, or the sensor having lost its supply. It is a wiring-shaped fault far more often than a sensor-shaped one.
Most likely causes, in order
- Signal wire chafed through to earth. Heat and vibration wear the insulation where the lead passes a heat shield, a bracket or the exhaust itself, and the bare wire touches metal. Confirm by unplugging the actuator and, with the ignition off, measuring the resistance from the loom-side signal pin to earth: if it still reads as a dead short with the actuator disconnected, the fault is in the loom and a new actuator changes nothing.
- Lost sensor supply or earth. An open circuit in the sensor's supply feed can drop the signal to the bottom of its range. Confirm by measuring supply and earth at the disconnected plug with the ignition on. Note that these position sensors usually run from a regulated reference voltage rather than straight battery voltage, so check the wiring diagram for the figure your car should show before calling a reading wrong.
- Moisture or corrosion bridging pins in the connector. Salt and water inside the plug can effectively short the signal across to the earth pin. Confirm by unplugging, inspecting for green deposits and damp, cleaning and drying it, then re-testing.
- Failed sensor inside the actuator. Only once the loom, supply and earth have all been proven good at the plug. On electric actuators the position sensor is normally built into the unit, so this often means buying the whole actuator - worth confirming against the parts list for your car before ordering.
Worth knowing: The unplug test is most of the diagnosis here. With the actuator disconnected and the ignition off, measure the signal wire to earth from the loom side: still shorted means the problem is in the wiring, and no amount of new parts will help. It takes a few minutes and it is the difference between a repaired wire and a wasted actuator.
